If aren't trying to mass produce them, you probably could green sand cast then in your garage. We did it in high school metal shop, it wasn't too hard.

Does facial hair have any impact on effectiveness of facial recognition?

I have to renew my passport card soon, in case I want to leave Alaska by air or land.

I can go in there looking untrimmed, scraggly and hoboesque or trim it down to something abnormal for me like a monkey tail. I'd like to stymie the system in any small way I can.

After thinking for 5 minutes. Keep it the same. Changes would expose different parts of your face and allow them to build a more thorough profile of ways you might look. Meanwhile if you have always or never had a beard and need to beat facial recognition you have a shot by making the change. Or ...

Good on you for doing it the slow way.
It's a lot faster to grow aspargus from crowns. My inlaws dig them up from the ditches of rural roads in Michigan farm country.
